Secondary Distribution Box Manufacturing Process

The manufacturing of a secondary distribution box involves design, material preparation, cutting and forming, assembly, wiring, surface treatment, and rigorous testing to ensure safety and reliability.

Design and Engineering

The process begins with design and engineering, where CAD drawings and 3D models are created based on customer requirements, standards (IEC/NEMA), and application scenarios. This stage defines material thickness, dimensions, IP/NEMA protection levels, and component layout, ensuring compatibility for residential, commercial, or industrial applications. Material PreparationHigh-quality raw materials are selected, typically sheet steel, galvanized steel, stainless steel, or plastic composites.

Protective coatings, powder paints, or galvanization are applied to enhance corrosion resistance. Each batch undergoes thickness, hardness, and corrosion resistance tests to ensure durability. Cutting, Forming, and PunchingSheets are cut using CNC laser or plasma cutting machines for precision.

Bending and forming are performed with hydraulic or CNC press brakes, creating the box's sides, back, and top. Holes for circuit breakers, switches, cable entries, and mounting hardware are made using punching and drilling machines.

Surface Treatment

The enclosure undergoes powder coating, painting, or galvanization to provide a uniform protective layer and aesthetic finish. This step ensures long-term resistance to environmental factors.

Component Assembly

Inside the box, busbars, branch circuit breakers, neutral and ground bars, terminals, and other accessories are installed. Skilled technicians follow detailed diagrams to ensure correct placement and secure connections. Main and branch breakers are mounted onto busbars, and terminal bars are fixed in designated locations.

Wiring and Accessories

Internal wiring, including factory jumpers and meter connections, is routed and terminated. Cable entry clamps, terminal shields, and protective covers are installed. Doors with hinges, latches, and safety interlocks are fitted to ensure operational safety.

Testing and Quality Control

Each distribution box undergoes stringent inspections, including verification of part accuracy, component fit, assembly sequence, and door functionality. High-voltage tests are applied between conductors and the enclosure to ensure electrical safety. Only after passing these tests is the box labeled, packed, and prepared for shipment.

Final Remarks

The manufacturing process combines precision engineering, quality materials, and rigorous testing to produce reliable secondary distribution boxes suitable for various applications, from residential to industrial power distribution.
