High Voltage Busbar Process

A high-voltage busbar is made by selecting a conductive material, calculating the required cross-section for current capacity, applying proper insulation, and designing for minimal inductance and thermal management. Material SelectionHigh-voltage busbars are typically made from copper or aluminum due to their excellent conductivity and mechanical properties. Copper is preferred for higher current density and lower resistance, while aluminum is lighter and more cost-effective.

Copper alloys may also be used depending on mechanical and thermal requirements.

Determining Busbar Dimensions

The cross-sectional area of the busbar is critical to handle the expected continuous and surge currents. Use the formula: A = I / J where A is the cross-sectional area in mm², I is the continuous current in amperes, and J is the current density (typically 1. 5–2.

5 A/mm² for copper in enclosed environments),. For example, a 300 A busbar at 2 A/mm² requires 150 mm² of cross-section. Busbar thickness and width should be chosen to maintain symmetry in multi-branch systems, preventing uneven current distribution and hotspots at terminations.

Insulation and SafetyHigh-voltage busbars require insulation to prevent arcing and ensure safety. Common materials include Nomex®, Tedlar®, Mylar®, Kapton®, Ultem®, epoxy-glass, heat shrink tubing, and epoxy powder coating. Laminated busbars often use adhesive-coated insulation layers to maintain electrical separation while reducing inductance.

Terminations and Mounting

Busbars must accommodate studs, nuts, tabs, or threaded inserts for secure connections. Plating materials like tin, nickel, silver, or gold improve contact reliability and reduce voltage drop at terminations. Mounting hardware should allow for thermal expansion and mechanical stability.

Thermal ManagementHigh-voltage busbars generate heat due to resistive losses. Ensure adequate ventilation or design the busbar to act as a heat sink. Low-profile configurations may be oriented to optimize airflow.

Laminated or PC

B busbars can also reduce stray inductance and improve high-frequency performance, which is critical in fast-switching SiC or GaN converters.

Minimizing Inductance and Voltage Drop

For high-voltage, high-frequency applications, stray inductance can cause voltage overshoot and EMI. Laminated busbars or PCB busbars with tightly coupled conducting planes reduce loop inductance and improve system reliability. Calculate voltage drop using the busbar resistance and current to ensure efficiency.

PCB Busbars

For compact or high-frequency systems, PCB busbars can be used. They provide low-resistance paths, integrate components like sensors or capacitors, and simplify assembly. Copper thickness and width on the PCB must be designed to handle the expected current while maintaining mechanical rigidity.

Summary

To make a high-voltage busbar: Choose a conductive material (copper or aluminum). Calculate cross-sectional area based on current density. Apply appropriate insulation for voltage and safety.

Design terminations with proper plating and mechanical support. Consider thermal management and airflow. Minimize inductance using laminated or PCB designs for high-frequency applications.

Following these steps ensures a safe, efficient, and reliable high-voltage busbar suitable for power electronics, inverters, or energy storage systems.
